This may sound crazy, but I just want to make sure that everything is correct. Who signs the 485 and the rest of the forms, the alien spouse, correct? Well, I know for the G325 the alien spouse has to, but for the others, is it the USC that's petitioning and signs?

Does it matter who is sending/signing the cover letter?

You petitioned for the K1.. the alien spouse is the one applying for AOS so they should sign the form. The cover letter should also be from the alien spouse.

The alien spouse will sign all forms except the 864 - affidavit of support. It doesn't matter who signs the cover letter - would probably be best if both of you sign it to show you both reviewed the packet.

And here's another: the 485, 765 and 131 all seem to require copies of the alien spouse's passport including I-94 and visa. Do they each need separate copies?

Yes. Make sure to have all requirements for every application with its application. It seems redundant, but that's what they ask for.
