My wife (the USC) still goes by her maiden name as that was her name when we filed the I-130 so we stuck with it. She is not going to change her name until the process is over.

I am going in this week for an emergency AP, and my wife is applying for an expedited passport. The cost for that is $150 + AP which comes to $500. The problem is as soon as the interview comes in (January/February) she is changing everything that day basically.

Will this cause problems if we want to travel and her Drivers License / SSN / all ID says my last name but her passport is the maiden name?

Can she travel with a birth certificate for proof to get around that? What would you guys do? We need to travel before the interview is approved or else we would just wait.

I had a recent experience that may help. My Mom has drawn up a trust, wills and Power of Attorneys naming me as trustee using my maiden name. Hopefully, my name will change 11/20 (our wedding day, Montreal permitting). Mom's attorney assured me it would not be a problem as everything will change to my married name eventually, but my birth certificate will suffice.

I would definately carry her birth certificate with the Passport and DL....shouldn't be a problem!

No, it won't be that big of a deal, in my humble opinion. All my US ID is in my married name, and my Canadian passport is in my maiden name. I always carry a copy of my marriage certificate to connect the dots if asked. When we fly, my tickets are in my maiden name. I haven't had a problem yet.

I agree, carry the marriage certificate around. Should be all you need!

First of all, I hope everything is okay.

Not to sound too pessimistic here, but I had to expedite the renewal of my passport last summer (because I was a dumbass and waited for it to expire), and although it WAS pretty quick, I did NOT have my new passport in the time they said it would take. It was a matter of a few extra days and the problem may have just been with the post office, plus she will probably go through a different office than I did (at least I think it is regional), but you might want to leave yourself a few extra days rather than booking your plane ticket the day after you expect her passport to arrive just to be safe.
