Do you have a copy of your filled-signed-submitted copy of your passport application? Did you check the spelling what you have mentioned on it. If its WRONG, you need to apply for a new passport with fresh application.

If you have filled-in your details correctly on the submitted application, but the final passport is incorrect. Call DOS passport services, explain them that your application was submitted with the right info, you need it to be fixed as it was THEIR fault, they would direct you to send the incorrect passport and they would issue you the correct one.

USPS is a pass-on mediator of passport applications(they just facilitate sending them), I dont think they would take any decisions on it. But there is nothing wrong in talking to the post office as a first step, without any expectations but for some good direction on how to handle your situation.

Before sending out your current (wrongly spelled) passport, make a good copy of it to keep as a backup till you get the correct passport later.

And as a side-note and friendly reminder: when applying for a new passport, try using the OFFICIAL passport online Form Filler. It will generate a form with a bar code on top left hand side that contains all your information. When the passport office receives your form, they can scan this bar code and safely transfer your information into their system without hand-typing. It's more efficient and more error-proof (suppose you've made sure that all information on the form is correct).

From the DOS website, DS-5504 is not just for printing errors. See the below statement from the DOS website...

=======

A passport issued with a data error (e.g., name, sex, or place of birth) or printing error (e.g., data is missing on the biographical page, discoloration, crooked printing, etc.) can be corrected at no charge if the passport is still valid.

========

however, a related question. Anyone know if the passport number changes with DS-5504?

My wife sent in DS-5504 for name change. Her passport number changed.
