I was approved an IR1 visa before so I am afraid they will scrutinize me more than normal cases.

Hmm.

You seem very concerned with this.  You have mentioned this several times.  As stated by many others, not using your previous IR1 is not an issue.  Typically being approved for a visa works in your favor.  For instance, my wife was approved for her K1 visa and came to the US.  She had to leave after we married because of family issues.  We started over with the CR1, and our case was approved very quickly.  About 7 months from submitting the I-130 to her getting the visa in her passport.  It could have been luck, but I think our previously approved K1 helped because all the background checks were done and we abided by the terms of the visa (we married within 90 days and she left before her I-94 expired).

Is there anything in your past that you are concerned about?  You being approved and not using an IR1 should not be a concern.  If you have been questioned by DOS or USCIS about residency, then that is a different issue.  Otherwise, take a deep breath, keep calm, and have your wife establish residency before your interview.  The thoughts of uploading additional documents to NVC, the embassy CO refusing to see any documents you bring to the interview are extremely reactionary.  Montreal is not a difficult consulate, compared to others.  As long as you have a genuine relationship and you have definitive plans to move to the US, you should be fine.

Another, unrelated question for everyone on this thread - since it is a COVID world, and everything is uncertain, we have a co-sponsor lined up in case we need it at the time of the interview. My co-sponsors are my in-laws who are retired 67 year old. They have enough retirement income to satisfy the poverty guidelines. Has anyone ever seen a CO reject an affidavit of support because the co-sponsor was retired/old?
