I have a joint sponsor who became a USC many years ago.

I looked through forums looking for the answer.

Will his expired passport be sufficient?

Or does it has to be unexpired passport?

What I see on the instructions of I-864 form:

"a copy of your birth certificate, certificate of naturalization, certificate of citizenship, consular report of birth abroad to U.S. citizen parents, or a copy of the biographic data page of your U.S. passport."

Yes, an expired passport can be used to prove US citizenship. With that said and because you are going through a difficult consulate (Casablanca), I'd try to include either a current unexpired passport page or other proof like the certificate of naturalization. It's very possible that you will have no problems using the expired passport (as it should fit the requirement per USCIS), but they really look closely at every detail in Casablanca and you wouldn't want this minor detail to hurt your chances of approval.

Expired passport is from where?

you said he became USC many years ago

out passports are good for 10 years

so, if expired passport is not from US,  then no,  need those naturization papers or he/she needs a  new passport from US

USA passport

The instructions do not specify whether the biographical page must be from an unexpired US passport.  I expect but cannot be certain that as long as the name and date of birth matches that on the affidavit itself (signed under penalty of perjury) it is probably ok.  A Social Security Card and Driver License included as well would probably help.  The only other option is to find the Naturalization Certificate (no expiration date on that) or renew the passport.
