My only concern is that I tried doing check in online and it wouldn’t let me once I put my wife’s green card experation date. I called the airline and they said we would have to check in at the counter

My wife has the same problem every time we try to use on line check-in when out of country.  She always needs to check in at the airport counter.

Last year we took a trip to Japan and returned to the US May 26.  My husband's green card expired on June 4...a little over a week later.  While we had an extension letter for his renewal card, we only showed the green card that was nearing expiration.  Nothing was ever mentioned about his soon to expire green card, and he was allowed back in the US.

Can you share a screenshot of the check-in page or error message for further troubleshooting?

Also, are you sure you're using the right date formate? Depending on the airline, it may be DD/MM or MM/DD.
