Okay, so I'm kind of drunk so this is probably in the FAQs or something but, total newbie question here:

Should we file right when the 90 days starts? I guess we have to pay something to extend his current gc, should we file late and processing runs past the expiration date?

As long as it is not received before the 90 day window opens. I would wait a few days an then file. Yes you have to pay $545.00 for the I-751.

No extra money , processing is taking about 6 months and the NOA will extend the green card for a year. No extra fee needed except the filing fee.

Filing PAST expiration date is a big NO NO though, so make sure you file within those 90 days BEFORE expiration.

Right, you have to file during the window that opens 90 days prior to the conditional green card expiring AND the date the green card expires. You can't file after the green card expires, so make sure you do file in a timely way. When you file, you will receive an NOA receipt notice that will extend the validity of the green card for one year. Your processing of the 10 year card should be completed before the NOA expires. Just be sure you don't file late - the consequences are significant.
